I like the idea and process, but the art of it all is fabricating the mould (as you already stated). Did I understand that correctly? Otherwise, clever idea for the small fabrication shop. It would be a challenging DIY work-around👊

I'd argue, and think most emtbers too, that it should be able to handle a direct hit on punchy ascents. It's not the same as a crash impact from a hard landing or failed descent.
I can only speak for myself, I'm a very good technical climber, 35 yrs + mtber...the SZZS guard is amazingly weak...
Good idea💪....but i'd consider covering ALL the underside and side fairings. A few of us had the motor guard completely shatter into ten pieces plus just on soft branches/wood step-ups.

No worries. If it seems viable, the first or second iteration typical looks like a crude prototype. Just keep refining it. Sounds like you've made a third creative option.. Reminded about the adage of necessity, and the mother of invention.

Yep...it's a definite manufacturer flaw. No remedy on the horizon. A few of us have done workarounds. One did an Aluminum plate guard. I did a carbon fiber patch and reinforcement.
