The freehub is specific to the wheel hub so it's unlikely that you'll be able to use a freehub from another manufacturer. Unless you get lucky and Newmen manufacturer for another brand.

I wouldn't be worried about cracking the frame personally. I'd be more concerned about affecting how well the bike climbs. Those steep, loose climbs where you're on the verge of sticking it into boost to get up. Having a front end that wants to lift is the last thing you need.

I just stuck the numbers for a medium frame into this Calculator and it shows the BB height increases marginally once you add the extra 10mm under the headtube.
I may have got the numbers wrong though but have a play
Don't forget though that the now external lower cup adds at least 10mm of height under the the headtube which negates a lot of the drop from slacking the fork angle out.

When you say you're getting hand fatigue, is it just uncomfortable? Or does it feel like you're getting harsh impacts? Big difference.
If it's a comfort issue then no amount of tyre or fork faffing will fix it. If its harshness then maybe. If its because you're gripping the bar too tight...
I don't have that bike or that bar but if it feels a harsh, I'd be looking at the fork and the front tyre rather than the bar being too stiff.

It's a good idea to use something softer/ less brittle than the hardened steel of the bearing races. Your ratchet extension is probably fine for the job as it won't be hardened steel. If you have a brass drift then yeah, go for that but I wouldn't personally buy one especially.

Just a quick point on the power button, on the alloy models the power button is held captive by a nut on the back of the switch. To get the button out, it's a motor off job.
No amount of prising, careful or otherwise is getting the switch out! At least not in one...
