We had a battery failure recently on a Vado (same battery as Levo ?): it started shutting off motor power while showing 50%, then after a couple times of that it stopped providing power to the motor at all. A new battery fixed it.

Vocaroo only made some crunching noises like gravel, no whistling that I could hear. Ours was definitely the motor. We wanted to know the results but the deal was "replace and send back to Specialized, do not open the motor" so we never got any further information.

I am having trouble understanding why the chain length would be different. The chain goes from the chainwheel to the cassette, the distance between those should not change no matter what size wheel we install?

Yep, your IMO looks correct to me.
Helical gears are quieter than the straight-cut that the SL uses but they add an axial load so the housing must be stronger (heavier). Metal gears add weight and $$.
Most of my riding is at 35% so I would rather see a new SL with the same power and 3-5 kg...
