My wife’s Liv started to make some rubbing noises from the front, when I looked at her front brake disc im amazed at such bad design ! There is no clearance between disc and lower fork leg, and there is witness marks where disc has rubbed the fork leg ! Anyone any ideas ?

Is it the complete circumference of the rotor hitting the fork or just a section?
It's either a fault with the wheel's hub/something like an end cap or spacer missing or a bent rotor.

looked like it had a very slight warp in disc, but only by a tiny amount but as it’s so close any warp will cause it to rub (no idea why as she doesn’t do anything hard on it !), straightened it so it runs true now, but it’s so close still, as can be seen in photos, even the 6 bolts that fix it to hub are so close to the bottom of the fork leg ! Wheel hasn’t been off since she got the bike, so that’s the way it came built up, wheel straight etc, all my bikes have had lots of clearance, never seen anything so close before !

Are the fork legs parallel? I'm wondering if a hub cap or spacers are missing from the front wheel hub, and it would show as the forks are being forced together when you tighten the axle?

They don’t seem to be, the wheel drops in nicely (not much space as if a cap was missing, and if I added a spacer it would force the forks apart, not in the natural position, they seem to clamp up ok, no obvious movement in the legs ! It’s odd, can’t see why the design would be like this with such little clearance, but nothing obvious has happened! We were out on a ride, came to a little downhill which was a bit chewed up, so she got off and walked down, using the brakes to keep the bike steady. When she got back on, the brakes were rubbing !

Yes good spot, my bad put it in this way after I was looking at it earlier, makes no difference to the positioning of the disc though

If it is still pointing in the same direction when inserted on the other side it is 45 degrees out.....should be vertical.
Re your clearance problem I would say th wrong end cap has been put on the disc side of the hub. Check to see if the end caps on the hub are the same size on both sides or whether one is slightly wider.

Yes, I took bike to local Giant store, they have added a spacer and readjusted to axle, said they would like to spend more time looking at it when it has its free service, so it’s booked in for end of May but at least there is clearance now ! I’m not familiar with thru axles with cup and cone bearings, looks like have managed to move it all across as there is less thread showing in non disc side now ! At least it’s useable now though ??
